Tech Talk The Importance of PCV Maintenance

H

ave you ever maintained a truck on PM for several years and eventually pull the valve cover off in the shop and have the oil all gummed up and stuck to everything? Your first thought is usually – “that damn PM guy must have never changed the oil!� This may be true, but closer examination may surprise you. Neglect of an engine’s PCV valve is common and may be the reason for that gummy oil. Although PCV valves were around in the Continental engine days, they were not as critical as they are now. The overhead camshaft Mitsubishi and Mazda engines found in many different forklift brands are the most critical for PCV maintenance. Seasoned forklift technicians may not realize the importance of the PCV valve maintenance in today’s engines. The following article will explain the purpose of the PCV valve and why your service technicians should follow the routine maintenance intervals. Prior to the 1960s most engines vented directly into the atmosphere through a vent tube. A California professor revealed that one of the primary sources of smog was hydrocarbons from gasoline-powered automobiles. The solution to the problem was the PCV valve, which stands for Positive Crankcase Ventilation valve. In typical fashion, California was the first state to mandate the installation of the PCV in the early 1960s. This system slowly went nationwide by 1966. The PCV valve is a “one-way valve that ensures continual refreshment of the air inside a gasoline internal combustion engine’s crankcase.� As an engine runs the crankcase begins to collect combustion chamber gases which leak past the piston rings. These gases contain compounds that are harmful to an engine. If these compounds are allowed to gather in the crankcase, they become concentrated and form corrosive acids and sludge in the engines interior surfaces. This can harm the engine as it can clog small inner oil passages, causing engine overheating, poor lubrication, and high emission levels. A working PCV valve keeps the crankcase air as clean as possible which helps avoid engine failures. The PCV valve connects the crankcase to the intake manifold from a location opposite the breather. The Mitsubishi and Mazda’s are located on the valve cover opposite side of the breather. The valve is simple but performs a complicated function. An internal ball or cone style restrictor is held in the normal position with a light spring. The full size of the PCV opening is to the intake manifold with the restricted side towards the valve cover or crankcase. When the engine is running the tapered cone end

is drawn towards the opening. By restricting the opening proportionate to the level of engine vacuum vs. spring tension the valve changes with different throttle levels. At full throttle there is nearly zero vacuum. At this point the PCV valve is nearly useless and most combustion gases escape via the breather tube where they are drawn in to the engine’s intake manifold anyway. The objective is to redirect or recycle the engine’s blowby via sending it back into the intake.

PCV valve flow rates differ between engine models, the installation of an incorrect PCV valve may cause engine stalling, rough idle and other drivability complaints. Never install universal type PCV valves. Typical maintenance schedules for gasoline engines are to replace the PCV valve whenever spark plugs are replaced. The long life of the valve despite the harsh operating environment is due to the trace amounts of oil droplets suspended in the air that flows through the valve. These droplets keep the valve lubricated. I would bet that a majority of forklift dealerships do not change PCV valves on routine preventative maintenance and experience problems because of this.

Since it’s functioning is very basic it is critical that the PCV valve system be kept clean and open. Incorrect airflow or a plugged or malfunctioning PCV system will eventually damage an engine. Isn’t it great when you do PM’s for $50 flat rate and then have the camshaft seize due to a lack of lubrication? Or when you lose an account because the customer has an in-house technician pull the valve cover and it’s full of sludge. Or just the minor customer complaint “the engine never used to tick that loud?� Both of these tend to look poorly on the quality of your dealership’s PM program. Much of this can be avoided if your road technicians stock the $5.00 - $15.00 PCV valves and remember to change them.

By following these simple steps your service department can avoid engine and customer relation problems. It is our job as forklift professionals to stay on top of maintenance related items for our customer’s equipment and this article should have helped.

OSHA Working Overtime By: Jeff Ord

or the past several months we have been experiencing a huge increase of inquiries and safety training kit sales from employers who OSHA has randomly inspected their forklift safety training record keeping and training course materials. In order for an employer to be compliant with OSHA’s forklift operator safety training regulation, 29CFR1910.178, Powered Industrial Trucks, paragraph (L) , “Operator Training”, the employer must be certain that every employee that operates a powered industrial truck has been trained, tested, evaluated and authorized. All training must be site and equipment specific regardless of prior training or experience provided by the employee’s previous employer. A driving evaluation test form for every forklift operator must be completed and filed for each and every forklift their employee(s) operates to include any new or used forklift(s) they acquire to include rentals and loaners.

The problem is, the nearly identical or similar forklift has slightly different controls, features and characteristics and the manufacturer’s data plate was more than 300 lbs less at a 24” load center than the forklift that the operator had been evaluated and tested on. This is when the jury gasps and sucks all the air out of the courtroom during an injury tip over accident and the defense attorneys loose ground for any further argument.

The OSHA Federal Regulation, 29CFR1910.178, Powered Industrial Trucks, paragraph (L) (6) clearly states: “Certification. The employer shall certify that each operator has been trained and evaluated as required by this paragraph (L). The certification shall include the name of the operator, the date of the training, the date of the evaluation and the identity of the person(s) performing the training or evaluation.” What this means is that the employer and only the employer is certifying to OSHA that their company is in compliance with the training requirements and that every forklift operator has been properly trained and evaluated according to OSHA’s requirement.

To sum this up and avoid costly OSHA fines and penalties and liability lawsuits, the employer must be certain that all new hires or employees operating powered industrial trucks (forklifts) have been trained, tested, evaluated and authorized, site and equipment specific, regardless of the employees prior training or experience from their previous employer(s).

From a liability standpoint, in the event of an injury accident the employer will be required to produce a driving evaluation test form that was previously conducted regarding the competence of the forklift operator on the specific forklift involved in the accident. Our

Curbing a Dangerous, Hidden Fire Risk in Warehouses Find out what you can do to help reduce the risk for fires caused by improper storage of IBCs containing combustible or flammable liquids. By Lorraine Carli Vice President, Outreach and Advocacy, National Fire Protection Association That’s why the Fire Protection Research Foundation and National Fire Protection Association (NFPA) with support from the insurance industry and coordination from other relevant groups in April launched Contain IBC Fire Risk. This public education campaign intends to correct improper storage of combustible and flammable liquids in IBCs by encouraging compliance with NFPA 30, Flammable and Combustible Liquids published by the National Fire Protection Association. This code governs storage, handling and use of flammable and combustible liquids.

In the material handling industry, transfer and storage of hazardous materials is part of daily business. However, there’s a hidden danger associated with storing combustible or flammable liquids that is frequently overlooked. When Intermediate Bulk Containers (IBCs) containing these materials are stored in large quantities, they create a risk for pool fires — dangerous events that threaten lives and the financial stability of companies. Awareness of the risk can help reduce it.

According to NFPA 30, three types of IBCs are permitted for storage in an industrial building: metal, rigid plastic and composite. Composite IBCs must be listed and labeled as approved storage containers for the goods they contain. “Where improperly stored, IBCs containing combustible and flammable liquids potentially create an unrecognized hazard for dangerous pool fires,” said Christian Dubay, Vice President and Chief Engineer, NFPA. “Proper storage in compliance with NFPA 30 ensures that these potential hazards are properly addressed.” Storage of composite IBCs containing combustible

and flammable liquids can be particularly concerning because when these containers fail, they release a large pool of fluid that, when ignited, rapidly releases so much heat that the fire sprinkler systems of the facility may become overtaxed. This system failure can occur faster than firefighters can respond to a fire call. Composite IBCs can be easily breached by even small fires and then ignite themselves, further contributing to the problem. Pool fires are extremely difficult to contain and as a result, can be catastrophic events capable of rapidly destroying the entire building where the event occurs and also threatening adjacent buildings. Despite these risks, those responsible for storage of commodities are often unaware of dangers posed by IBCs containing combustible or flammable liquids — or how to reduce the risk. Many falsely assume containers approved for shipping are also approved for storage. However, this is not the case. U.S. Department of Transportation and United Nations regulations permit shipping combustible and flammable liquids in many types of IBCs, but these rules do not apply to storing them or require any fire testing of the containers. Health Nudge

Workplace Wellness at TVH By: Bonnie Steer of TVH

L

ast time we mentioned TVH’s wellness program, Nudge, started with a small walking group. We continue to use walking as a cornerstone to good health. Nudge chose walking because it’s easy to get started, you don’t need any special equipment, and almost everyone can participate. The benefits of walking have been scientifically linked to a host of positive health results including weight loss and preventing heart disease. At all our locations you will find people walking for breaks, at lunch, and many times having walking meetings. We keep our walking shoes at our desks, and it’s not uncommon or odd to see people wearing sneakers with business attire. We have walking challenges, participate in National Walk at Lunch Day and have made walking part of our everyday routine. One of TVH’s favorite challenges was in 2011 when employees, in groups of 8, tried to out walk the four executives. If your group was successful, you received a certificate stating “I Beat the Execs” and of course lots of bragging rights. We tracked our steps with pedometers, provided to us through our health insurance carrier. We just finished a 12-week walking challenge. Employees were challenged to walk a minimum of 8,000 steps a day. Nudge chose the fitness tracker, Fitbit, for the challenge. The wireless device tracks steps, floors climbed, distance, calories burned, and monitors how long and well you sleep.

The voluntary program drew over 40% of the employees participating. The Fitbit device is expensive, so employees signed an agreement to meet the goal or they would have to pay for their Fitbit through payroll deduction. In addition to being able to keep the Fitbit if you met the goal, you could work towards higher level rewards. For our walking successes, TVH offered a discount on the employee’s next pair of walking shoes. The more you walked, the more you could earn. The prize tiers were: 12,000, 15,000 and 20,000 average daily steps. The employees embraced the challenge and averaged, as a group, almost 13,000 steps a day with 90% of the employees meeting the 8,000 daily step goal. As a collective group, TVH employees walked over 100,000 miles in 12 weeks. Although not a challenge against other walkers, Bob Comstock, 62 years old and a 6-year employee, was the overall leader. He averaged 40,000 steps a day - that’s about 20 miles! Bob’s always doing stuff and was very active in softball and running until a knee injury happened in his forties. This contest sparked his competitive spirit as he knew this was something he could participate in. He’s since lost the fat around his stomach/waist and his legs no longer hurt during his walks. His job keeps him walking most of the day, but walking is now part of his routine in the mornings before work, during lunch and after work. The weekends also offer a lot of opportunity to walk.

Josh Smith, 19 years old and 1-year employee, also found success in walking. After playing hockey for years, he confesses he got a little lazy after he was done playing. The challenge motivated him to get active again. He too is walking about 40,000 daily steps.

“Watching the online leaderboard, I found out who the top walkers were and what they were doing to get their steps,” he adds. “Now we have a fun internal competition going.” Since the challenge began, Josh has lost 25 pounds and has plans to compete in some local sporting events. He likes the competitive aspect of the walking challenge and he’s gotten to know his co-workers better through the challenge. He now meets a few of them before the shift starts to get moving. Getting a work walking group started is relatively easy. You will need to get the word out that a group is starting, map out a path, and have a regular “walk” time. It’s also a good idea to get a few key people involved to lead the group. After a few times, people will feel comfortable walking on their own and inspire others to join. Having walking groups at work makes employees accountable for walking and strengthens social ties. You will need to find a safe path, especially if walking through a warehouse like we do at TVH. Helpful markings on the floor for direction and a proper path will make sure everyone is safe.

A clearly marked path defines a safe route for employees. To set up a walking challenge, you need to decide a few things: • Will there be a set goal • How long will the challenge last • Will there be prizes • Will it be a competition in groups, for example department against department, or as individuals • How will it be measured There are so many ways to get walking. Five Simple Rules To Follow When Automating Your Warehouse By Dan Labell One indisputable fact exists for most manufacturers and distributors: Warehouse automation stands as one of the last areas where long-term costs can be significantly reduced. Given this fact, the decision to implement an Automated Storage/Retrieval System (AS/RS) should be an easy one to reach. Yet, many executives have reservations that center on two distinct, yet interrelated, issues. The first concern is captured in the question: “What happens if the AS/RS breaks down?” The second issue focuses on implementation cost: “How will I be able to afford an AS/RS?” AS/RS technology has come a long way in recent years. Component materials have never been sturdier, and engineering designs are thoroughly vetted. Warehouse Management System (WMS) and Warehouse Control System (WCS) software has undergone numerous refinements and operates almost flawlessly. Most AS/ RS vendors recognize the importance of customer ser-

vice and employ well-trained staff, offer their customers complete on-site training, maintain parts in inventory and operate 24/7 support centers. Vendors have a vested interest in customer success. They want repeat business as well as referrals and references. Cost presents far different considerations. As in all major capital purchases, basing acquisition decisions on the purchase price alone is shortsighted. First, it may totally eliminate quality from the equation. Further, it fails to consider the long-term value an AS/RS delivers. It is important to remember that over a 25+ year life cycle, the significance of the initial cost lessens when evaluating the annual benefits, which are usually related to labor cost reductions, smaller footprint, and higher customer service levels. It is no understatement to say that purchasing low-cost, low-quality warehouse automation machinery is often more expensive than staying with a manual system.

So, commit to the decision to automate and do it properly. It is not the time to skimp on quality. You get what you pay for when it comes to technology and expertise. There are five simple rules to follow when investing in warehouse automation: 1. Purchase high-quality equipment. Lowest cost does not equate to the best business deal. Any perceived initial cost savings will soon be replaced by expensive equipment down-time and costly repairs. 2. Take a long view. No business success is achieved overnight. Most involve progressive steps implemented over time. With a 25+ year life cycle, it is unrealistic to think an AS/RS can pay for itself in 12 months. 3. Bring in operating personnel early-on. Do not wait until the system is about to go live to involve staff. Operating personnel should be part of the project team from the start.

4. Be proactive. It is less expensive to follow recommended preventive maintenance schedules today than to skip them and pay for major repairs tomorrow. Delays that create dissatisfied customers are “hidden costs” that can be avoided totally by following expert recommendations. 5. Select the AS/RS vendor carefully. If a company does not possess credentials in the industry vertical in which you operate, find a vendor that does. Understanding your business and your unique requirements is a prerequisite to a successful implementation. Identify a vendor that sticks to the fundamentals, stays within its core competencies and has the vision to identify with your problem domain. While these rules may seem simplistic, they are guiding principles that all firms should follow. Adhering to these five fundamentals will assure the purchase of a high-quality AS/RS that will yield economic benefits for the next 25+ years.

A

pplied Plastics Co., Inc., one of the original licensed applicators of DuPont Teflon® finishes in the country is celebrating their 60th anniversary. Founded in 1954 by Frank Ring, the firm specializes in supplying hypotubes and forming mandrels to medical manufacturers and in applying DuPont Teflon® finishes and other functional coatings for other industries by using many different methods, depending upon the application. Applied Plastics Co., Inc. is a family business whose president, David Ring started working there 40 years ago while attending college. “I want to dedicate this 60th anniversary celebration to the memory of my dad, Frank Ring, who passed away in 2008,” he said. “My father was a Type 1 diabetic and a major contributor to Joslin Diabetes Center who was a member of their President’s Circle. In fact, my parents will both be honored, in memoriam, for their support at the 29th annual celebration to benefit Joslin Diabetes Center, at Symphony Hall on Friday, May 9, 2014,” he continued. The success of Applied Plastics Co., Inc. is evident today as the company is in the process of constructing an additional 20,000 sq. ft. facility in order to remain highly responsive to their customers while accommodating growth.
